Have a look at a material made with Substance 3D that takes a PNG Bitmap and generates an embroidered patch from it. Basically, you can pick an image you like, upload it to Substance 3D and then apply a path to your character's outfit. Please note that the material has been turned into a smart material meaning you could easily import it and design your own patch in real-time with Substance 3D Painter.
